I wouldn't recommend a distro, or at least not in the traditional sense. Too
much work for one person especially if looking to please the usual point and
click crowd.  However if looking to grow your own then "Linux From Scratch"
will definetly save you a ton of head scratching while you're scratching it
out.

Free space and time is what it takes.  It definetly doesn't have to be done in
a day.  Once I got the hang of it and started customizing to my needs and
available equipment, I can now pull one off in a couple of hours using a 2.4GHz
quad core Xeon, some custom bash scripts, and a pot of coffee ... or two
depending on my mood and/or unforseen circumstances. Also had to adapt a few
packages to suit the targetted system since a few refused to cooperate with the
scheme.  grub comes to mind but lilo came to the rescue.  Some adaptation may
be required.  It was for me.

I'd recommend around 8G of free space for the whole shebang although it can be
done with less.  4G should be enough.  I am including storage space for source,
the toolchain, free space for compiling, and the final product in this
guestimation.

I am not sure how many pounds of coffee though.  :-)
